Brakes
This is the most important component of your Bronco or any other vehicle is is often overlooked when modifying a vehicle with larger tires and when adding heavy items like big bumpers, winches and adventure gear to your rig.
A Bronco can be easily upgraded with a 1 ton 1-1/4" Master Cylinder and 1 ton Brake Booster for a firmer pedal. And for those looking for even more braking power, you can upgrade your axles and brakes to 1 ton gear and upgrade your brake booster to a Hydroboost.
The Master cylinders is the heart of any hydraulic brake system and comes in many different sizes. When you upgrade your brakes, you may need to upgrade your master cylinder also. A larger bore diameter means that you are pushing more fluid volume through your system when you press down on the brakes. A smaller bore produces greater pressure. More volume doesn't translate to more braking. You just need enough volume to fill your brake cylinders while allowing for the right amount of pedal travel. It's pressure that you want to stop your rig, but you don't get pressure if you don't have enough volume to move your brakes.
If you upgrade to larger brake calipers without upgrading your master cylinder, you may feel that the pedal goes down to the floor without locking up your brakes. If you are over zealous with your master cylinder upgrade, you may find that you can only use half of your pedal travel and braking requires you to push much harder.
Ideally, you want a brake system which is powerful enough to stop your rig, while having a good responsive feel on your foot. Not too soft and not too hard.
If you want more braking power, you may want to look into upgrading your brake booster to a larger vacuum booster or even to a hydroboost system which is powered by your power steering pump. These will allow you to increase brake pressure significantly, even if you are using a larger bore Master Cylinder.

There are many master cylinders out there that may work for your particular application. Among the many consideration you have, such as bore size, stroke, valving, availability, age, cost, etc. there is the consideration for fit. Mounting patterns include 2, 3 and 4 bolts as well as horizontal vs. vertical vs. diagonal mounting. And even for just horizontal 2 bolt mounting, these come in a few different sizes (generally ranging between 3.125" and 3.375"). It is common practice to use master cylinders not specifically designed for your vehicle (such as using a Ford part on a Dodge car) or to even elongate mounting holes to fit your particular setup.

Ford Proportioning Valve
As as vehicle brakes on the road, the weight of the vehicle shifts to the front when considering traction. In order to maximize braking, your front brakes need more braking power than the rears. If the braking power is equal front to rear, the rear tires will lock up prematurely, causing them to skid and loss of traction. Because front braking takes the brunt of your vehicle's braking needs, they are generally disc. The rear brakes are generally drum in older vehicles as these were less expensive to manufacture and easier to set up with a park brake. Because of the disc/drum combo used in so many vehicles, there is generally a special proportioning system used to limit the rear brake pressure.
Both disc and drum brakes also require residual pressure to hold the pads to the drum when not in use. Therefore, a 10 pound (drum brakes) or 2 pound (disc brakes) residual valve is often built in to the proportioning valve system or master cylinder output. These can also be purchased separately and placed inline within your brake system.
If you switch to rear brakes, you may need to remove or disable the proportioning valve. You may also need to removed the residual valve which is built into so many master cylinders. You need to also know that some master cylinders do not push enough volume to the rear line to fill disc brake calipers.

The Ford Super Duty Master Cylinders are set up for rear disc brakes lack a drum proportioning valve. This leads to early locking up when using rear drum brakes. You can add the F8UZ-2C161-AA (E7TZ-2C161-B old part number) valve or other proportioning valve to limit rear line pressure. Or, you could always upgrade your rear brakes to discs. 1987-96 Bronco master cylinder use M18-1.5 and 9/16x18 fittings while larger master cylinders use 7/16x24 and 9/16x18. This can be fixed with a proper adapter or in some cases, removing an adapter. It is also important to note that after 1993, trucks with cruise control had master cylinders with a 3rd port.
The 1-1/8" F350 brake master cylinder is commonly used to replace the 1-1/16" brake master cylinders which come stock in 1/2 ton rigs when the rear axle brake cylinders are also upgraded to F350 size. A newer 1-1/4'' MC (used on Lightning, Expedition and others) will also fit in the stock vacuum booster designed for an aluminum master cylinder without issue.
Newer aluminum Master Cylinder have a slightly different mounting hole width compared to the older cast iron ones - this requires elongating holes to fit new aluminum Master Cylinder on older trucks originally set up to use cast iron master cylinders. Aluminum Master Cylinders with similar bolt patterns will fit on a Hydraboost Brake Booster after you elongate the mounting holes, while the older cast iron master cylinders will bolt right on. It is also important to note that Ford used several other mounting patterns over the years. This makes things challenging when try to mix and match things.

These can be found in the many 1990s Expeditions populating salvage yards and they fit nicely into the stock Bronco Brake Booster or an F350 Double Diaphragm Brake Booster. You may be tempted to pick up the fat booster found in an Expedition, but it won't fit in your Bronco without significant modification (The bolt pattern to the firewall is different, the rod to the brake pedal is too long and the mounting angle is upside down).

It is doable to use master cylinders from different vehicles. GM and other manufactures tend to place the brake lines on the left side of the master cylinder whereas Ford tends to place them on the right side. This makes "bolt on" applications a little trickier.

Hydroboost uses pressure from your power steering pump to assist the brakes. It raises the pressure from about 1000psi in the lines to 2000psi. This was used in F Super Duty Trucks designed for heavy duty commercial use and in newer trucks designed to stop like a car. It is considered the most powerful setup you can install in your Ford Truck.
The Ford F Super Duty setup is a "direct bolt on" to an F series truck. It necessitates use of a much larger 1-5/16" Master Cylinder with a different mounting width than the Master Cylinders used on Vacuum Boosted F Series Trucks. This may be more Master Cylinder than you need for your setup, especially if you are not running one ton+ brakes. Stock Master Cylinders can also be used if you carefully elongate the mounting holes in them.
Other aftermarket systems allow for "bolt-on" applications which will allow for mating with any Master Cylinder you choose.
If you blow a hose, you are hosed as you lose both power steering and power brakes. If your engine stalls, you may have more reserve than a vacuum booster, but considering that hydroboost setups generally come with oversized master cylinders, you may encounter a lot of braking resistance.

Installation is simple and affordable.

There should be an adjustable rod inside the Power Brake Booster. This allows the rod which interfaces with the Master Cylinder to be set at the proper length. If it is too short, you pedal will feel spongy. If it to too long, it can cause the brakes to drag. This should be adjusted anytime you remove, replace or upgrade the Master Cylinder.
Adjust this by:
Pump brakes a few times with engine not running to "drain" any residual vacuum.
Removing the two nuts on the 1/2" bolt holding the Master Cylinder to the Power Brake Booster.
Slide Master Cylinder away from Booster. You may need to rock Master Cylinder to brake the seal.
Check to make sure you have an O-ring between the Master Cylinder and Booster. This will be needed for reassembly to make a good seal.
Do Not remove any brake lines.
Use helper or stick to press on brake pedal to advance Adjustable Rod out of Booster and into view.
Clean and Mark one side of nut to make it easier to assess adjustment.
Use needle nose pliers to stabilize the rod and appropriate wrench to adjust the 7mm threaded bolt. Unscrew in 1/2 turn increments.
Install Master Cylinder and test the brake pedal for feel.
Repeat as necessary.
Disc Brakes Conversions and Upgrades
These are self cleaning and a proper setup should allow for better breaking. Some heavy duty truck users report that stock rear drums brake better than disc conversions do.

Super Duty axles use a 8 on 170mm bolt pattern and not a 8 on 6.5"
The brake pedal is more or less a lever which pushes rod into your master cylinder. Placement of your pivot points and length of your pedal make a big difference.
The 1990s F Super Duty trucks placed the pivot point of the booster rod higher on the pedal, allow for greater leverage from the pedal. That means that you press further with your foot to get the same amount of travel into your master cylinder. This should make your pedal feel softer. The higher pivot point also matches up better with the Hydroboost booster and decreased the angle mismatch of using a Hyroboost with a non-hydroboost brake pedal.
The difference in the pivot point on a Hydroboost vs a Vacuum boosted brake pedal is 3/4". You can re-machine your pedal lever arm is you can't find a appropriate OEM replacement. A pedal can be redrilled for a pivot or cut and welded with ease - just do a good job since your brakes are the most important part of the vehicle.
If you are trying to fit a Hydrobooster on your truck and want to keep the same pivot point, you can still use your stock pedal with the Hydroboost, but if you don't like the forced angle of the booster rod, try flipping it around. You can also cut and weld this piece, but do a GOOD job of reinforcing the new angle as it may be expensive to replace the rod and your life depends on its strength.

Disc Brakes for Chevy Dana 60 Front
Why is there a sections on Chevy axles on a Bronco site? These used to be easy to find and really cheap and were used for solid axle swaps. They can be used on a Bronco if you pull the axle tubes and flip them left and right. You can also use a different transfer case which allows you to flip the driveshaft output the the right side.
The Chevy Dana 60 came with gigantic single piston calipers which prevents you from using 15 inch wheels without a HUGE amount of offset and grinding away a LOT of metal. They also require a lot of brake fluid to move them, so a stock Ford master cylinder system made for a very soft brake feel. For starters, the Chevy 1 ton trucks came with a 1.3125" (1 5/16") bore Master Cylinder. The stock Bronco came with a 1.0625" (1 1/16") bore. Even if you upgrade to an F350 1.125 In. (1-1/8") bore master cylinder, things just feel weak. You can upgrade to an Ford 1.25" (1-1/4") bore Master for a better feel, or ideally upgrade to a Super Duty Hydroboost system with a 1.3125" (1 5/16") Master Cylinder.
An adjustable brake proportioning valve for your rear brakes will be needed.
Ironically, to get a more responsive braking system out of a Dana 60 is to downgrade the brake calipers to 3/4 ton ones. Smaller calipers require less volume to engage and requires a smaller master cylinder bore. Of note, the Chevy 3/4 ton trucks of the 80s used a larger master cylinder bore than even one ton Ford Trucks.
